Pallex Label Printing Automation

Overview

I was asked to get a Zebra ZD420 thermal printer working reliably for printing Pallex consignment labels from within MyNexus, the warehouse management system used for outbound logistics. The printer was nominally "set up", but labels were failing intermittently and nobody on-site had a clear picture of why.

The Challenge

Thermal label printing is unforgiving — the wrong media calibration, print path, or driver setting produces labels that scan incorrectly or don't print at all, which stalls outbound dispatch. I needed to diagnose the failure without being physically present for every attempt, and leave the system in a state the on-site team could maintain themselves.

What I Built

I worked through the printer's media calibration settings until label positioning and darkness were consistent, then enabled a dedicated PDF print path so MyNexus could send labels straight to the Zebra driver without manual re-formatting. Once the print path was solid, I documented a factory-reset procedure specific to this printer and workflow, so if the settings ever drift again, the warehouse team can recover the printer themselves in minutes instead of waiting on a remote call.

Outcome

Consignment labels now print reliably on the first attempt, and the documented recovery steps mean the fix doesn't depend on me being available.
